I've been managing facility purchasing for a 140-person manufacturing office since 2020. That means I write the POs for computers, office supplies, and occasionally a Cummins generator replacement. The last one took up most of my Q3.

I put every request into one of three buckets:

Scenario 1: The Repair Bills Are Piling Up
If you've had two major service calls in 18 months, the replacement temptation is real. I get it. But don't make the call on emotion. Compare the repair cost to the machine's likely remaining life.
Example: a fuel pump repair might cost $1,800. If that gives you five more years of standby service, that's $360 per year. A $45,000 replacement is a different decision.
The best question isn't "what's the repair cost?" It's "what's the cost per year of remaining life?"
In 2022, I learned this the hard way. I assumed an OEM part was the only option for a fuel system issue. Didn't verify. An independent mechanic found a compatible part at a much lower price. It failed 14 months later, and the labor cost to replace it wiped out the savings. The cheaper part wasn't the cheaper choice. The same logic applies to the generator itself.
This is also where I warn people about "maintenance free" claims. If a salesperson says a new generator doesn't need much care, that's not a spec, it's a slogan. Per FTC guidelines, performance claims need to be truthful and substantiated. And I've never seen a diesel generator that doesn't require oil, coolant, fuel, or filter maintenance. Plan for it.
Scenario 2: The Loads Changed, Not the Generator
This one surprises people. People assume that if a generator is still running, it's fine. Then someone adds a motor load—a compressor, a pump, maybe a piece of production equipment—and the generator starts tripping or voltage sags.
The first recommendation is usually "go bigger." Sometimes that's right. But not always.
We had this exact situation. Our 75 kW Cummins generator struggled with a new air compressor because of starting inrush. One contractor wanted to jump to 100 kW. Before we wrote the purchase order, an electrical engineer suggested adding a 3 phase VFD to soft-start the motor. It worked. We kept the existing generator and avoided a big capital expense.
Why am I sharing this? Because if you go straight to "replace with bigger," you might spend $15,000 to solve a $4,000 problem. The generator wasn't undersized. The starting method was wrong.
There's another side to this myth: larger is not always safer. An oversized diesel generator that rarely runs under load can develop wet stacking—unburned fuel in the exhaust system. That can lead to more maintenance, not less. So the goal is the right size, not the biggest number.
Scenario 3: New Site, New Capacity, or an Obsolete Unit
If you're starting from scratch, the biggest trap is buying on price per kW. In a written quote, a cheaper generator can look like the same machine with a different nameplate. It isn't. Same kW rating doesn't mean same reliability, and it definitely doesn't mean the same dealer network.
Not every Cummins generator replacement project is the same. Before I get far into the bidding, I ask for three things: the serial number data for the existing unit, a load bank test report for the site, and a list of what the dealer stocks in local inventory. That last one matters more than it should. A great machine with poor local parts support is not great for you.
You can't fix that with a calculation. But you can separate the quote into three numbers: equipment cost, installation cost, and lifetime service cost. The vendor that wins on total cost is usually the one I choose, even if their initial price is higher.

How to Use a Non Contact Voltage Tester (Before You Trust a Wire)
This is not a direct generator spec, but it should be part of every replacement project. Whether you're checking an old disconnect, a transfer switch, or a junction box, use a non contact voltage tester before you touch anything.
Here's how to use it:
- Verify the tester first. Touch the tip to a known live circuit. If it doesn't beep or light up, the tester isn't trustworthy. Replace it.
- Hold the tip near the wire or terminal. You don't have to make contact with bare copper. If it indicates voltage, treat the circuit as live.
- If it doesn't indicate, don't go straight to "safe." Non contact testers can miss voltage through thick insulation or in certain conditions. Use a proper multimeter when you need certainty, and always follow lockout/tagout.
That's it. Thirty seconds, and it can save you from a serious mistake.
A Word About Coupons (and the Wrong Kind of Savings)
One more thing: don't let the wrong savings mindset drive a generator decision. A Valvoline air filter coupon is a good example. If you're already going in for an oil change, saving a few dollars on the air filter is a nice win. But the coupon shouldn't make you get an oil change you didn't plan.
Generator replacement works the same way. A low quote, a rebate, or a "special price" on a bigger unit is just a coupon. It's not a reason to buy. The reason to buy is a load profile, a service record, or a risk assessment that says the existing unit can't do the job.
How to Decide Which Scenario You're In
Not sure which bucket fits? Ask yourself these three questions:
- Is the generator actually failing, or is it just requiring more maintenance than you expect? If it's the second one, start with a repair vs. replacement cost analysis.
- Have the electrical loads in the building changed since the generator was installed? If yes, don't assume the generator is the problem. Look at starting methods and load sequencing first.
- Is this a new building, a new process, or an old unit that lacks modern safety features? If yes, then a Cummins generator replacement is probably the right call.
Answer those honestly, and a "Cummins generator replace" decision becomes less about marketing and more about math.
