If your generator cranks but won’t start, or fires up and dies a few seconds later, it’s tempting to blame the controller, the ECU, or the fuel pump itself. Most of the time, it’s simpler than that. It’s fuel delivery.
I’m a quality manager on the generator side of a dealership. Before a warranty claim moves through my desk, I see the parts that came back, the failure codes, and the repair notes. Over the last four years, I’ve reviewed hundreds of fuel-system returns. A surprising number of those didn’t need a fuel pump. They needed a fuse, a filter, or a few minutes of disciplined checking.
This checklist is for facility managers, electrical contractors, and the people who get the 2:00 AM call when a standby unit won’t take load. It takes about 20 minutes and requires a multimeter, a clean rag, and a little patience.
Step 1: Know what the symptom is telling you
Before you open the control panel, write down exactly what the generator does.
- Cranks but won’t start – usually means fuel isn’t reaching the injection pump, or it isn’t getting enough pressure to fire.
- Starts, runs for a few seconds, then dies – this is the classic air-in-the-fuel or clogged-filter pattern. The engine uses the fuel that’s already in the lines, then starves.
- Runs at no load but struggles under load – the filter may be passing enough fuel at idle but not enough when the engine demands more.
From the outside, it looks like you need a new pump. The reality is that fuel pumps are usually the last thing to fail. Filters, fuses, and small air leaks fail first.
Step 2: Check the fuel pump relay fuse before you test the pump
This sounds too obvious, which is exactly why so many people skip it. An open fuse stops an otherwise healthy pump from doing anything.
On most Cummins generator sets, the fuel pump relay fuse is inside the control panel. Look for a diagram on the inside of the cover. It may be labeled “FPMP”, “FUEL PUMP”, or simply shown as a fuse in the fuel pump relay circuit.
- Disconnect the battery negative lead before you work in the panel.
- Pull the fuse and inspect it. A visual check is not enough. A fuse can crack at the terminal and still look fine from above.
- Set your multimeter to continuity mode. Touch the probes to the two fuse blades. If the meter doesn’t beep, replace the fuse.
- Put the new fuse in and turn the controller to the run position.
If the pump primes and the generator starts, you’re done. Don’t assume the new fuse will hold. If the fuse opens again under the same conditions, you have a wiring short or a failing pump, and that’s a different conversation.
Step 3: How to check fuel pump operation (the prime cycle)
Most electronically controlled Cummins generators have an electric fuel lift pump that runs for two or three seconds when you turn the controller on. It’s a quick priming cycle. You should hear a low electrical hum or buzz from the engine area.
If there’s no sound and the fuse is good, check the relay.
- Locate the fuel pump relay in the control panel.
- Swap it with an identical relay from another circuit in the same panel. Many units use the same relay for the fuel pump and the starter or control circuits.
- Switch the controller back to run. If the pump now primes, the relay was the problem. Buy an exact replacement.
If the relay is fine, you can check whether power is reaching the pump. Set the multimeter to DC volts and probe the fuel pump connector while someone turns the controller to run. You should see battery voltage for those two or three seconds.
If you have voltage at the pump connector but the pump doesn’t run, the pump itself is suspect. If you don’t have voltage at the connector, the problem is upstream—wiring, the relay socket, or the controller output.
One note: not every Cummins generator has an electric pump. Some smaller and older units use an engine-driven mechanical pump. Those won’t have a prime cycle at all, which is normal. Check your service manual rather than assuming the pump should make noise.
Step 4: Inspect the fuel filter and water separator
A fuel filter can look clean on the outside and be completely plugged on the inside. Diesel also grows algae and bacteria when it sits, especially in a standby tank that only gets refilled a few times a year.
Find the fuel filter housing. Many commercial units have a primary filter with a water separator and a secondary filter closer to the engine. Open the drain on the water separator first. Water will come out before diesel if there’s contamination in the bowl.
Then change the filter if it’s due, or if you don’t know when it was last changed. Prime the system according to the manual. On electric-pump units, the prime cycle does this for you. On mechanical-pump units, there’s usually a manual priming lever on the fuel pump.
The same discipline applies to other diesel equipment on your site. Take the Kubota SVL95-2s fuel filter, for example. It’s a common maintenance point on compact track loaders, and contractors often neglect it because the filter is tucked in an awkward spot. We see the same pattern on generators we service: components that are hard to reach simply don’t get maintained. A plugged fuel filter on a loader and a plugged fuel filter on a generator usually share one root cause—nobody wrote down the service date.
If you’re dealing with a 100 kW Cummins power generator, filters are especially important. This is a unit that can be called on to carry a whole facility, and it doesn’t tolerate fuel starvation gracefully.
Step 5: Check the suction side of the fuel system
If the fuse checks out, the relay clicks, and the pump runs, but the generator still won’t start, look for air getting into the fuel lines.
Here’s the frustrating part about suction-side air leaks: you usually won’t see fuel dripping on the floor. The system pulls air in through a cracked hose, a loose clamp, or a bad seal, and the air interrupts the fuel flow. The generator may start fine when the tank is full, then slowly die as the fuel level drops. That’s because the leak is above the fuel line, and the pump has to work harder to pull fuel up.
Check the rubber hoses from the tank to the primary filter. Squeeze them. Look for cracks near the clamps. Tighten any clamp that feels loose. If a hose has gone soft or hard, replace it—this is a cheap fix compared to what a shop will charge you to diagnose it.
Step 6: When to call an authorized Cummins dealer
The fuel pump relay fuse, the prime cycle, and the filter are all fair game for a facility maintenance team. But there’s a line.
If the unit is still under warranty, don’t tear into the fuel pump or high-pressure fuel system. Disassembly can affect coverage, and common-rail diesel injection systems operate at pressure levels that are genuinely dangerous. A technician is trained to bleed those systems safely.
For a home backup unit, the situation is the same. Your local authorized Cummins home backup generator dealer has the diagnostic software to check controller fault codes, fuel pressure history, and runtimes. That software often tells a much more accurate story than a visual inspection ever could.
We saw this on a service call last fall. A customer had already replaced the fuel pump on a 100 kW Cummins power generator before calling us. Labor plus the pump cost them thousands. The original problem was a chafed wire that grounded the fuel pump relay circuit. A few hours of diagnostic work found it. The old pump was fine.
Common mistakes I see in warranty reviews
I’ve reviewed too many warranty claims where the actual failure was avoidable. These are the patterns I keep seeing:
- Replacing the pump before the fuse – always check the electrical circuit first. It costs nothing.
- Assuming a clogged filter means the filter needs changing twice – if a brand-new filter plugs within hours, the tank is contaminated. Change the filter again and treat the fuel.
- Skipping the water separator – water is the silent killer of diesel injection pumps.
- Not priming after a filter change – an air-bound filter housing makes the generator crank for a long time and can lead to repeated start attempts that drain the battery.
There’s something satisfying about watching a generator settle back into a steady exhaust note after a simple fuel-system check. It’s the kind of fix that doesn’t make a dramatic story, but it keeps the building powered and the budget intact.
Run through the checklist in this order: symptom, fuel pump relay fuse, relay, pump prime, filters, suction lines. It usually takes less than an hour, and it’s far cheaper than a service call. If you get through all six steps and the generator still won’t run, you now have solid information to hand to the authorized dealer. That alone will save you time, money, and probably a second trip.
