Before You Buy a 125 kW Cummins Backup Generator
This checklist is for facility managers and electrical contractors evaluating a 125 kW Cummins backup generator or a 120 kW Cummins commercial generator for a commercial site. It is not for residential air-cooled units. If you're shopping for a 22 kW home standby set, close this tab.
I'm an electrical contractor handling generator purchase and installation orders for 11 years. I've personally made (and documented) 14 significant mistakes, totaling roughly $62,000 in wasted budget. As of January 2025, this is the checklist I use on 125 kW class installs. It would have caught eight of those mistakes.
Nine checks. If a step feels unnecessary, that is usually the step that would have caught my worst mistakes.
The 9-Point Checklist
1. Match the kW Rating to the Actual Load, Not the Building Size
A 125 kW Cummins backup generator is a big machine. It's not an automatic upgrade for a building that feels like it needs one. You need a load study or at least a documented demand profile.
What I mean is this: the nameplate tells you what the generator can do at rated conditions. It doesn't tell you what your facility actually draws at 7:00 a.m. on a winter morning. If you size for the nameplate and ignore motor starting, you'll get voltage dips and nuisance trips.
I'd rather put a 125 kW generator behind a 95 kW load than a 125 kW load behind a 125 kW generator. The generator is allowed some headroom; the transfer switch is not.
2. Confirm Fuel Type, Tank Size, and Tank Ownership
Diesel and propane are not interchangeable in the same generator. You know that. But purchase orders for diesel gensets still show up on sites with only propane tanks. That happens.
Three things: fuel type, tank size, and ownership. In that order.
Tank size matters for runtime, but for a propane generator the vaporization rate matters more. A big tank with a small regulator won't carry a 125 kW unit under full load.
If you're buying a used propane generator, ask for the tank lease agreement. If the tank is leased, the supplier may require its own technician to make the connection. That's not a paperwork issue; it's a $700 service call you'll eat if you skip the check.
3. Verify Voltage, Phase, and Transfer Switch Rating
A 120 kW Cummins commercial generator and a 125 kW unit can both be ordered in multiple configurations. 120/240 single phase, 120/208 three phase, 277/480 three phase. Get this wrong and you're looking at rework, not a quick fix.
Check the transfer switch rating too. If the generator is rated at 125 kW but the automatic transfer switch is rated for 100 kW, the switch is the bottleneck. It'll work under light load and fail exactly when you need it.
4. Inspect the Controller, Not Just the Engine
This is the step I see skipped more than any other. The engine can be fine and the controller can still be dead because of a corroded connector or an old firmware fault.
On a Cummins generator, the controller is the brain. Pull the fault history if the menu allows it. Look for repeated over-voltage or under-frequency alarms. The engine hours tell you how long it ran. The fault log tells you how it behaved while running. Put another way: low hours with multiple alarms is a red flag, not a blessing.
5. Test the Battery and Battery Charger
Dead batteries cause more generator callbacks than engine failures. I don't have hard data on industry-wide percentages, but based on the failed starts I've chased, my sense is battery and charger issues are the number one cause.
So how do you read a battery charger? Start with the charger label, then verify with a multimeter at the battery terminals. For a common 12V flooded lead-acid battery, float voltage should be around 13.2-13.8V. Bulk charge can be higher, typically 14.4-14.8V. If you see 12.4V while the charger is connected, the charger isn't charging. It's pretending.
I learned this after ordering a used propane generator with a 'new battery.' The battery was new. The charger was putting out 19V. Surprise, surprise, the battery was dead again within a month.
6. Circuit Breaker Won't Click Back On? This Is the Check for That
This sounds too simple to be a checklist item. It isn't.
A breaker that sits closed or open for a long time can have dirty contacts or a stuck mechanism. I only believed this after ignoring it once and having a generator arrive on site with a breaker that would not reset. The customer's electrician found it during pre-start. $890 in redelivery cost plus a one-week delay. Period.
If a circuit breaker won't click back on after a trip, don't just replace the breaker without finding out what tripped it. The breaker is the messenger. Sometimes it's a short. Sometimes it's a bad breaker. But assuming the load will be fine next time is how outages become emergencies.
7. Used Propane Generator? Add These Four Checks
If you're considering a used propane generator, the previous checks aren't enough.
- Inspect the vaporizer and regulator diaphragms. A cracked diaphragm can flood the intake.
- Check all flexible fuel lines for dry rot, especially after sitting in a utility room for a decade.
- Confirm tank ownership and the tank recertification date.
- Look for a controller fault history that someone may have cleared.
I don't have hard data on nationwide used propane generator failure rates, but of the units I've inspected, fuel-system issues outnumber engine issues. It's not the block I'd worry about; it's the rubber and the regulator.
Also, if a listing says 'clean' or 'green' without specifics, the FTC Green Guides (ftc.gov) treat vague environmental benefit claims with skepticism. I do too.
8. Require a Load Bank Test (or a Recent Report)
A 125 kW Cummins backup generator can start fine with no load and still fall on its face at 80%. That's not a theory. In 2021, I installed a 120 kW Cummins commercial generator that ran beautifully unloaded. It bucked when the HVAC compressors kicked in. The load bank test would have caught it before the customer's tenants noticed.
Looking back, I should have paid for the factory load bank test. At the time, the fee felt like an add-on. It wasn't. If the seller won't provide a load bank report, budget for one after installation.
Even after I placed the order for the 120 kW Cummins commercial generator, I kept second-guessing. What if I should have upsized to the 125 kW? The load bank test was the answer.
9. Verify Serial Number, Parts Availability, and Dealer Support
You're buying a Cummins generator because you want reliability. The reliability includes the dealer network. Before you commit, check that the model is still supported and parts are actually available, not just in the system.
I recommend dealer-supported units for commercial standby (as of January 2025, at least). But if your site is 200 miles from the nearest service center, ask if the dealer does remote diagnostics or has a local tech. A 125 kW generator is a long-term asset. The service network is part of the asset.
Two Things I Won't Do Anymore
1. I Won't Say 'Maintenance-Free'
Per FTC guidelines (ftc.gov), marketing claims have to be truthful and substantiated. A generator that needs oil changes, filter replacements, battery checks, and breaker exercises is not maintenance-free. I don't care what the brochure says. If you write that phrase into a contract or proposal, someone will eventually ask for the maintenance schedule in writing. Then you'll look like the person who made the claim.
2. I Won't Oversize 'Just to Be Safe'
Oversizing isn't a harmless upgrade. At low load, a diesel generator can wet-stack. At low load, a propane generator can struggle to hold stable exhaust temperature. A 120 kW Cummins commercial generator covering a 75 kW load is often better than a 125 kW unit covering a 40 kW load. And a 60 kW unit covering that 40 kW load is even better.
I can't tell you exactly which machine to buy without seeing your load profile. Anyone who can't explain the limits of their recommendation is guessing. Simple.
The Bottom Line
That's the checklist. It's not glamorous, and it won't make you look brilliant in front of your team. It'll make you look prepared. If you're buying a 125 kW Cummins backup generator, run the nine checks in order. If you're comparing it with a 120 kW Cummins commercial generator, run the same nine checks and pay close attention to Step 1. If a used propane generator is in the conversation, don't skip Step 7. And if a circuit breaker won't click back on or a battery charger reads wrong, fix the cause before you blame the machine. Done.
